The facility consists of five tandem presses, including a 2,500 t draw press, a 1,600 t press and three 1,000 t presses that press flat sheet into the various inner and outer body panels required for all three Ranger body styles: single cab, supercab and double cab. The presses are housed in a fully sound-absorbing enclosure to significantly reduce the noise generated by stamping operations, with an automated interpress feed system that transports the printed plates along the process to the end of the line. The entire line is fully automated, with an installed capacity of 16 blows per minute.

“We have 47 sets of dies with a total of 208 dies producing 67 different parts, including body sides, roof, bonnet, doors and loading box,” said Jan Groenewald, regional manager of the stamping plant. To facilitate the movement of heavy dies, the plant is equipped with an automated 50 t belt crane, two 60/20 belt cranes and a 50 t semi-gantry crane.

“The Silverton assembly plant now has an installed capacity of 200,000 vehicles per year. When operating at full capacity, the stamping plant will process 272 tons of steel per day in a three-shift system,” said Groenewald, who leads a team of 22 salaried employees and about 270 hourly employees at the facility.

With an unwavering focus on achieving the highest production quality yet from the Silverton Assembly Plant, the facility boasts an advanced GOM ATOS ScanBox blue light scanner system. “This is one of the important new technologies that allows us to measure the perimeter and surface dimensions of each part and generate a precise 3D model that is compared to the stored 3D model in our computer system,” added Groenewald.

“ScanBox reduced scanning and measuring parts from over an hour with previous CMM machines to less than three minutes,” explained Groenewald. “We have scheduled three-hour production runs, and the ScanBox measures 30 consecutive parts during each production run.

“This gives us analyzed data for the parts before they are transferred to the warehouse or fitted to the vehicle in the workshop, which was simply not possible with the previous system,” said Groenewald. “By following the Six Sigma process, it ensures we have a 99.997% probability that all parts produced are within specification, meaning all body parts going into the Ranger will be of the highest manufacturing quality.”
